Additional handling surcharge dimensions stopped being a question about how long your box is. Since January 2026, UPS and FedEx also measure how much space it occupies — and a carton that cleared every old test by an inch now collects roughly $30 to $40 every single time it ships.
Two numbers do all the damage: 10,368 cubic inches and 17,280 cubic inches. Convert them and the design intent is obvious. There are 1,728 cubic inches in a cubic foot, so the carriers drew the lines at exactly 6 cubic feet and 10 cubic feet. Nothing about your product changed. The ruler did.

A single package is tested against all of these at once. Trip any one row and the fee attaches — they are not cumulative conditions, they are independent tripwires.

The four bold rows are the 2026 additions. FedEx applied them from 12 January 2026; UPS followed on 26 January 2026. Everything else on that list has been in force for years.
Above this sits a third tier nobody wants to meet. FedEx refuses — or charges $1,875 for — a ground package over 108 inches long, over 165 inches in length plus girth, or over 150 pounds. UPS calls its equivalent Over Maximum Limits. If you are anywhere near that tier you are not shipping parcel, you are shipping freight, and density-based freight class is the calculation that matters instead.

UPS's fee schedule took effect 22 December 2025, FedEx's on 5 January 2026, so the money and the measuring rules landed a few weeks apart.
That last row is the one people miss. A hollow display cabinet that weighs 26 pounds and crosses 10 cubic feet is billed by FedEx as a 90-pound package and charged the oversize fee on top. The physical weight becomes irrelevant.
The gap the cubic rule closed
Length plus girth and cubic volume punish two different mistakes, and understanding which is which tells you exactly which of your cartons is now exposed.
Length plus girth punishes long. Length is the longest side; girth is twice the width plus twice the height. A 60 × 8 × 6 tube runs up the length-plus-girth score fast while holding almost no volume.
Cubic volume punishes bulky. It does not care about proportion at all.
Now run the arithmetic that the packaging engineers ran. If you want the largest possible box that still stays under a length-plus-girth cap, the optimum is not a cube — it is a box whose length is exactly twice its width and height, with a square cross-section. Under the old 130-inch large-package ceiling that gives you a carton of roughly 43.3 × 21.6 × 21.6 inches — about 20,200 cubic inches, or 11.7 cubic feet — with no oversize charge at all.
The new ceiling is 10 cubic feet. The carton shape that used to be the smartest way to stay under 130 inches of length plus girth is now the shape most likely to break the 10-cubic-foot rule — and the maximum surcharge-free parcel volume just fell by about 15 percent.
Four cartons, run through both rulebooks
Each row is straight arithmetic: volume is length × width × height, and length plus girth is length + 2 × (width + height).

The 36 × 17 × 17 row is the one worth pinning to the wall. Longest side under 48, second side under 30, length plus girth at 104 against a 105-inch limit — it passed every legacy test with an inch to spare, and it exceeds 10,368 cubic inches by 36 cubic inches. Thirty-six cubic inches is less than a sixteenth of an inch of extra height across that footprint.
The 30 × 24 × 24 row is a deliberate trap. It lands on exactly 17,280 cubic inches, and every carrier rule reads exceeds, so it does not trigger the oversize charge. One more inch on any side and it does. This is why "about 30 by 24 by 24" is not an acceptable answer on a spec sheet.
Your declared dimensions are not the ones you get billed on
Two changes make this worse than the table suggests.
Since 18 August 2025, both carriers round every measured dimension up to the next whole inch instead of rounding to the nearest. A side that measures 17.1 inches is billed as 18. Take the carton above, nominally 36 × 17 × 17, whose two short sides actually measure 17.1: the carrier bills it as 36 × 18 × 18, which is 11,664 cubic inches — comfortably over the line rather than marginally over it. UPS pairs this with an audit fee applied to shipments it finds were under-rated.
The practical consequence: the number that decides your surcharge is the one the carrier's dimensioner reads on the belt, not the one on your packing list. Carton drawings that quote internal dimensions, drawings that quote the flat blank rather than the erected box, and drawings that quote a bulged carton at its design width are all producing numbers that will not survive the scan.
That is a measurement problem long before it is a logistics problem. The fix is to publish the measured, erected, outside carton dimensions of every SKU as a fixed block on the spec drawing — and to measure them the same way twice. Doing that by hand across a few hundred SKUs is where it collapses; software that snaps a dimension line to the real edges of the carton in a photograph, holds one scale across the whole set, and exports the drawing at the size a buyer's spec template expects turns it into minutes per SKU. Note the difference from an AI image generator, which will happily place a confident-looking "36 in" on the picture without ever having measured anything — a plausible number here costs $40 a parcel.
Once the measured block exists, the rest is cheap. Cross-check it against standard carton box sizes to see whether a stock case already sits under 6 cubic feet, and against USPS package size limits if you also ship the SKU domestically, because USPS scores girth on a different scale entirely.

Returns pay the fee twice
An oversized parcel that comes back is charged on the return leg too, and on the residential rate. A single returned 11-cubic-foot carton on a residential UPS lane can carry a $254.50 to $331 large package surcharge in each direction before anyone has touched the product cost.
